What is TPO, and why does it show up on so many flat commercial roofs?

TPO — thermoplastic polyolefin — is a single-ply membrane, usually white, installed as large rolled sheets over insulation on flat or low-slope commercial roofs. It's become the default choice for a lot of commercial re-roofing for reasons that have nothing to do with fashion: the white surface reflects heat instead of absorbing it, the sheets go down faster than a built-up or modified bitumen system, and the seams are heat-welded rather than relying on adhesive or torch-applied asphalt.

None of that makes it the automatic right answer for every building. How do you know if you need a new TPO roof instead of a recoat?

A silicone recoat — covered in more detail elsewhere on this site — extends the life of a membrane that still has structural integrity, sealing surface cracking and UV damage on a roof that isn't leaking at the seams or holding water in the insulation underneath. A full TPO installation is the answer once core cuts show wet insulation, the existing membrane has already been recoated once or twice with nothing left to seal, or the roof deck itself needs attention that a surface coating can't reach.

The way to tell the difference isn't a guess from the roof surface — it's a core cut or an infrared moisture scan that shows what's actually happening in the insulation layer, which is where a flat roof's real problems usually live, not on top.

What does the installation itself involve?

The deck gets inspected before anything else goes down — this is where wet or damaged insulation and any deck-level problems get caught, the same way they would on a tear-off for any other roof type. Insulation goes down next, usually tapered where the existing roof has drainage problems, so water has somewhere to go instead of ponding in a low spot for days after it rains.

The membrane itself gets attached one of three ways — mechanically fastened through the insulation into the deck, fully adhered with bonding adhesive, or ballasted under stone — and the choice depends on the building's wind exposure and roof height more than personal preference. Seams get overlapped and heat-welded with a hot-air welder, and every penetration, parapet, and curb gets flashed and detailed by hand, because that's where the majority of leaks on any flat roof actually start.

How do you know the seams were actually welded right?

A good weld and a bad one can look identical the day the crew leaves. The only way to know is to test — a probe run along every seam checks for gaps the eye can't see, and pulling a small sample coupon for a peel test confirms the weld has real strength, not just surface contact. A cold weld, where the membrane looks bonded but isn't fully fused, usually doesn't announce itself with a leak on day one; it shows up a season or two later, once thermal cycling and wind uplift have had time to work the seam apart.

How long should a TPO roof actually last?

Membrane thickness is part of the answer — 45, 60, and 80-mil are the common options, and thicker holds up better under foot traffic and hail than thin sheet does. But thickness isn't the whole story: attachment method matters under wind uplift, tapered insulation that actually drains matters for how much standing water the membrane sits under after every rain, and rooftop equipment servicing — HVAC techs walking the same path to the same unit for years — wears a membrane down in predictable spots long before the rest of the roof shows its age.

The membrane sitting closest to a rooftop condenser or exhaust fan is usually the first place a roof actually fails, not the open field in the middle.

What should the warranty actually cover before you sign?

There are two separate warranties on a commercial roof, and they cover two different things. The manufacturer's warranty covers the membrane material itself — a defect in the TPO sheet. The installer's workmanship warranty covers the installation — the welds, the flashing, the details around every penetration. Most TPO roofs that fail in the first several years fail because of installation, not because the membrane sheet itself was defective, which makes the workmanship warranty the one that actually protects you and the one worth reading in full before you sign anything.
